Case Study: Thermax

Thermax - 🔥 CFB Technology 3D Animation in 1995, Before YouTube Was Even Born

DESCRIPTION: This landmark industrial animation created in 1995 unveils the inner workings of a Circulating Fluidized Bed (CFB) boiler from Thermax Babcock & Wilcox. Modeled in 3ds Max and creatively enhanced using Animator Pro and IPAS plugins, it brought engineering diagrams to life—years before modern 3D tools or YouTube existed. A milestone in technical storytelling and visual engineering communication.

🎬 Case Study: Behind the Scenes of the Thermax CFB Boiler Animation

🔶 🕰️ Era of Limits, Vision Without Boundaries
In 1995, rendering even a basic fire effect was a test of patience and innovation. Yet, we set out to craft a visually accurate and educational cut-section of a CFB boiler using the tools available—pushing every pixel with sheer willpower.

🔷 💡 Project Objective:
Break down the complexity of the CFB boiler system into an easy-to-understand animation for engineers, clients, and training teams.

🔶 🛠️ Tools and Tech Stack:

🎨 3ds Max (then 3D Studio DOS) for modeling and animation

🗺️ Animator Pro used for animated overlays, map transitions, and UI elements

🔥 IPAS procedural filters were a lifesaver to simulate fire, smoke, and steam effects

🎤 Voiceover guided by engineers to maintain technical accuracy

💾 Output delivered on VHS and Beta SP—yes, seriously.

🔷 🌀 Animation Highlights:

🌬️ Airflow Simulation: Particle trails represented airflow toward pulverizers and preheaters

🔥 Combustion with IPAS Magic: Simulated flames and smoke using layered procedural textures and hand-tweaked particle sequences

💧 Water/Steam Path: Blue-coded flows visualized economizer to steam drum and superheater stages

🌀 Superheated Steam Output: Dry steam represented through pulsating line art, looping back into turbine drives

🗺️ Animated Schematic Maps: Animator Pro helped us integrate animated flow diagrams as overlays on 3D visuals—bridging 2D schematics and 3D realism

🔶 ⚠️ Limitations We Hacked Through:

No real-time preview—trial and error ruled

Every flame or steam effect had to be manually built using IPAS filters or layered animation in Animator Pro

Render times were in hours per frame on single-core machines with 8 MB RAM

🔷 🎯 End Result & Industry Buzz:
The video wasn’t just a client deliverable—it became a teaching tool, a boardroom showcase, and a benchmark for industrial animations in India. For years, this remained a rare example of how engineering and storytelling could coexist beautifully—even on tape.
